No catalog machine fit the process.

The client's process didn't fit any off-the-shelf processing equipment — the material handling, cycle sequencing, and throughput targets were specific enough to their operation that a custom machine was the only realistic option. Safety was non-negotiable from the first concept: guarding, interlocks, and e-stop coverage had to be part of the machine's structure, not an add-on kit.

Mazi Inc. designed the machine frame, process mechanisms, and safety systems together as one system, sized to the client's real throughput target rather than a generic capacity figure.

Philosophy & methodology

Philosophy

Safety systems designed after the machine is finished are guarding wrapped around a hazard. Safety systems designed alongside the machine are part of how it's structured. We treated guarding, interlocks, and access requirements as design inputs from the first concept sketch, not a compliance pass at the end.

Methodology

We started from the client's real cycle time and material characteristics, sizing mechanisms to the actual process rather than a round-number capacity target. A risk assessment ran in parallel with concept development, so hazard points identified early could still shape the layout instead of forcing a guard retrofit later.

What worked

Successes

  • Guarding and interlocks were integrated into the frame design, avoiding a bolted-on retrofit look and feel.
  • Sizing mechanisms to the real cycle time meant the machine hit its throughput target without over-building.
  • The parallel risk assessment resolved every major hazard point before fabrication started.

What we navigated

Challenges

  • The client's material had enough batch-to-batch variability that mechanisms needed adjustability the original spec hadn't called for.
  • Coordinating interlock logic with the client's existing control system required more back-and-forth than the mechanical design.
  • Operator access for routine cleaning had to be balanced carefully against guarding coverage.

Looking back

Lessons learned

Building adjustability in for material variability, rather than assuming a single nominal case, is now a standard question we ask on every custom machine — batch variation is the rule in most real processes, not the exception. Running the risk assessment alongside concept development instead of after it also confirmed how much cheaper it is to design out a hazard than to guard around one that's already built.
